It has been said just doing the washer swap solves the 2nd gear issue on its own. Of course I don’t have any experience myself but from what I read of others experience there is no down side only positive.
If enoug miles are passed the circlip wear would need to be checked but I haven’t heard of any issue yet.

I'm going the dremmel option on 4th and 5th as well as the engaging slots on 1st and 2nd............might even do the washer swap as well?

Your 4th gear dogs look worn as well. Do you have any better gears around.

4th gear dogs do have what seems to be a slight dove tail. (Edit: I just checked with my crappy vernier, looks like 11mm at top and 10.25 at bottom. It does dovetail slightly but 5th gear dog is dead straight)
Next set of gears have good dove tail

Jeff, the worn dogs on 5th gear are what actually engage into slots and drive the 2nd gear. Same with 4th gear dogs driving 1st gear

How does 5th gear get so worn? I can understand the lower gears wear from over exuberance .....sidecar or trailer usage maybe ?

Yes to the washer swap, correct.
I believe some of the gears did come factory dove tailed I didn’t notice any in this set of gears though. I’ll look tomorrow

Washer swap? Is that putting item No: 17 on the other side of 16 (2nd gear)

5th is well worn, is it worth cutting back or source another 5th gear?

Looks like 4th has already been back cut, but not on the side that engages 1st?

Dont know if this will help me when putting back together? But thought the wire was a good idea at the time
