wow  its been a tale of epic frustrations and head scratching and some chin rubbing but in the end the sweet smell victory glad to hear your happy with the end result Steptoe another XS free to roam the roads  and that  only encourages the feeling of helping from the heart  and the  legend that it is the Brotherhood of the XS

I dearly wish I could load vids and pics straight into here, but alas,,

                                                                 the flood victim has left hospital ,
she has been set free, free to roam the highways as nature intended, {sniff sniff tear up, bottom lip tremble}

I can hear you shouting at me what did I do,  ;),,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,,, not sure :o,

we pushed wires and plugs, swapped tci boxes, timing mechanism again,
the 1 thing we did find was the stator wires had pushed out from the back of the plug on the harness side, so we cleaned them up a bit more and pushed together, we now have a tacho and a system that charges 14.24 @ 3500--4000 rpm,

 the original stator :-*

it fired liked it always did after pushing and prodding and ran sweetly so we put the "original/replacement" parts back in and she kept running,
took her for a 40 klm highway test run, {following in the car with trailer} all sweet no issues,

he left my place and nearly got to his house { 6 or 7 klm } and had fuel/spark issues again,  ??? don,t understand that bit after a 40 k run,

so it,s gone home, I,ve lent him the spare tci to swap out and suggested he may need to pull the fuel taps apart {the only thing that wasn,t dis-assembled through out the entire project},

 but I also said to change one thing at a time not both to eliminate the last niggle,

he,s more than happy with the way it goes, good and and very strong,  it will be back when he gets some money to sweeten up the bits we didn,t have money to do this time, carb kit , air filter

haven,t done any work on it a fortnight, nor this week, been busy at work and no time at home,
the carb clean video was done several weeks ago whilst fault finding and swapping carbs, it was just very fortunate that the naffed carb was the same body from Ev,s original carbs that the broken float post video from way back when was done

next week hopefully we,ll get in and sort it

Whats the upshot on the situation ?
Have you checked and crossed off recent suggestions as ok ?
The recent carb clean vid posted  ....is that to do with the fault your trying to track down at present ?
I thought you had already cleaned these carbs previously.

Tis an alternator.....no brushes.
Have you tried a different battery?
Easy to change....quick to eliminate as to if it s at fault or not. Also check breather hole in fuel cap....no rocket science there.. but quick to eliminate...just go for a ride with the fuel cap not locked down.

an odd thought just occurred to me  in reference to the stator not charging
I once had the generator brushes wear down to the backing plate and it would die at low idle

am loving the input :),
Xtian,s suggestion on the phone the other day has a whole pile of commonsensicalness,, lift the {really bad swear word} onto a stand or such so the rear wheel can drive, with a large fan and run it while checking all manner of ohmage and resisty bits till we find it

OR

we ring our friend in Sydney who has a fetish for small blocks of plastic and kabooms,, might even try the square headlight theory if all else fails

Tim, completely new/different wiring system which in itself could be a problem there within for all we know

if the stator isn,t charging? how long would a good battery last before going flat only driving the ignition ciurcut, {no lights}

Sounds sorta same but different to what mine was doing a while back when the rec reg was punching 17volts into the battery making it seem flat.
Blocked fuel cap vent seems to have merit also the fusey thing from tim

I'm having exactly the same trouble and sort of symptoms you're having.

The common denomonator here is the Round headlight. >:(

It goes.....great....after a few (not always the same) distance and after a bit of time (again not always the same) the bike starts to run rough,  like it has run out of fuel it sort of coughs and splutters.  It then has trouble turning over like there 's no crank left in the battery.  I charge the battery up and she goes fine .........until the next random time/distance.   ???

I have replaced all the fuses
Dremmeled the b'jesus out of the electrical connections
checked the earth straps, all cleaned and connecting.
battery seem to not be charging.

Checked the alternator, all good
checked the Tci unit with a known good'n
brand new spark plugs
spark going through the leads.

I have a couple options left.....

replace the coils
replace the pickups with a new set
burn the f%#*r

perhaps we could put a headlight from a standard on the RH and that might fix it ;)

just a thought  Steptoe   is the original fuse box with glass fuses still in it
on reading through the ride report of original owner
I had  Gsx 11  that would often do the same trick 
ie cruising along the road  merrily  then nothing no lights /power  so  roll to the side of the road and wait 5- 10 mins hit the starter away it goes not a drama
the fault I was shown  was the last place I de think to look
what was happening  was a dicky fuse     ie when cool  metal strip in the fuse would be in the right position  ,but when current is put to it  it gets hot and after a while the metal strip starts to bend /curl   and the connection is lost  no power,but after its has cooled enough it returns to its original horizontal position and the circuit is made again  so give both ends of the glass type fuse a little twist to see if the connections are good on the inside of the fuse
