I'm finally getting started on the latest evolution of my long suffering machine.
I plan to modify the final drive, suspension, fix the gearbox, strip and refresh the engine & carbs, dial the cams, etc......
My plan is to be riding again by the middle of April 2016.
The engine will be out and the frame bare by tonight - well that's the plan -
I will be updating the album below as work progresses....

I have liberated the drive from a middle gear case but will probably go for the aftermarket shaft as I won't need to space the rear sprocket to suit with that one also allows use of R1 front sprockets

yo this area catches the chain on any 5/8 sprocket over 13 teeth diameter, needs a few mm's of alloy skimmed off for a 14 tooth to fit, good luck on squeezing in anything bigger diameter...
on mine gearing with 17" wheel with radial tyre 14 tooth front and 45 tooth back = 100 kph @ 3800 revs, down from stock shaft standard model 4100 revs @ 100 kph, any taller ratio loses the sting and gives a soggy throttle in 4th/5th (like the yanks get with their over-geared 750 drives.. heheh)
more over-geared i tried a 38 tooth and skinny 520 chain, mmwwaha, it sat on 3000 revs @ 100 kph, engine barely awake, 5th gear sweet in tailwinds only, and over-geared not to mention within seconds of hitting the throttle annihilating first gear cogs and slots into a rounded clattering mess only any good for making machine-gun sounds

aus, yep 530 o-ring type, did try the 520 but the XS1100 too heavy and beasty for that wimpy stuff.. 520 stretched and sagged before very long.. 530 way more heavy-duty

bespoke solid engine mounts - a must....
bed in with silicon to avoid vibration (at the mount)
there is vibration felt at the 'bars at some revs tho - none in the foot pegs fortunately -
fill the 'bars with lead shot and a fibreglass plug cuts the vibe...

hard and grim solid engine mounts OMG!! ..no need! vibration on bikes is the WORST.. solid is best on bare-bones stripped race bikes.. or suzukis or suchlike..lol.. i'd take the XS's sweet rubber mounts anytime..

My balanced lump has bugger all vibe fortunately but the engine acting as a stress member
has stood the bike in good stead handling wise.... ;D

There s one vibration you have nt yet experienced......on the xs.......or rather a buzz....and that will be from the chain drive.
The shaft drive has to be a smoother drivetrain option......but hey.....thats comming from weak and flubbery ole me.......jus sayin :D
Hey PG...what sort of tyre wear do you get from your chain drive rear wheel ?
It s going to be a great exercise with interesting results. What tyre wear you might gain in loss of weight may be subtracted due to more direct power management by the handlebar attendant :P.

yo carbs make a difference in vibes the bs34's are pretty coarse they give a 3000 rev buzz and various other tingles at various other revs, modern carbs are definitely more refined fueling and engine runs smoother.. good for softies mmwwahaha
also shaft vs chain for "smoothness" it's neither here or there, cruising at 100kph you can't tell at all if it's a shaft or chain - unless you glance down and look to see..
a proper chaindrive setup has a cush drive hub at the wheel, internal rubber blocks they absorb sudden shock etc.. tyre wear is tyre wear, all down to the throttle hand 8) 8)

I like the way the swingarm mount has been bought forward and maintained the wheel in relatively the same position as the original. some chain drive mods with the wheel pushed back 3 or 4 inches look rubbish and poorly executed

What size tyre will end up on the back?
Any plans on changing out the front end to gain different tyre sizes ...forks and braking?

Yup - 17" front and rear
looks like R6 front end (43mm) with suzuki bits atm - unless the R6 cartridges will fit into the TRX forks (41mm)
The R6 units are some 75mm shorter than the XS11 - in Europe the modders are using FZR1000 lowers with DR350 uppers - I'm assuming that the DR uppers will fit with the R6 lowers - to be confirmed......
Even with the front rake steepened from (stock) 29degrees to 26degrees (same as TRX850), (It already had been steepened a little back in 2003) the wheel base will still be some 35mm longer than modern bikes R1, FZR etc - this may be modded down the track by shortening the swingarm.

Mate, there looks to be a heap of extra dead weight in those brake discs. Just one extra hole would probably save as much as the bit of ally that you shaved of the back of the gearbox casing, and it's the reduction of unsprung weight that's most important.
Btw, have you weighed the wheels that are going on the bike, just for comparison's sake?

No Errol - but the swingarm/diff (without wheel) seriously outweighs the new swingarm + wheel for sure -
That bit of superfluous casting had to go to make clearance between the engine case and swingarm - I wondered
who would bite on that little furfee.... :P

1. yo, a good monoshock setup is waay improved ride and feel over
twin pogos which went extinct in the 80's..
2.with forks, too low is hopeless, combined with low 17" front
radial bike becomes twitchy as f#k, grinds the road on any hint of bumps.. screw-in extensions are the go
3. some sealed bearings have only a touch of grease inside..
4. in real world 2 or 3 inches extra longer wheelbase than stock means jack.. bike lazier to swing around tight stuff but super-stable feel allows you to remove remove hands from bars and lay back and use a dining table for lunch on the tank whilst still riding...
5.need to notch the frame for chain clearance

I had to grind some off the cases to make clearance off the swingarm....
I can slip a piece of wet and dry thru the gap - Steps tells me that abt 0.02mm

not so different from my old mounts (I have had the motor set up in grim solid mounts for the last 10 years) but the pressed metal brackets weren't able to absorb the vibe and I have cracked 2 sets......

one step back and two forward _ put the XS11 swingarm back in the frame to make some important measurements - then re-installed the TRX swingarm/wheel - my new front upper mounts need a little adjusting - not symmetrical as it turns out...cleaned up the rear wheel, installed new 530 gauge sprocket....

revealing a net loss of 16.45kg from the rear - I haven't quantified the front as yet

If you put "HOT "air in the tyre ...would it become lighter ? .....begin to rise like a hot air balloon ?
I m working on that theory that our bikes are heavier before a ride...then as we go faster the tyres and air heat up....thus....making the bike rise...like a hot air balloon...explaining why bikes have accidents ...as the tyre loses contact with the road . ;)
Ps...just warming up for April 1st.

That lump of superfluous weight (Centre stand) has only been seen in workshop pics since 2002.
The rear wheel hit it under acceleration previously (revised geometry)
I considered removing the mounting brackets but it is handy in the workshop....

I removed it but kept it for w/shop duties, for long trips I used to cable tie it to the rack JIC.

the bike is off with Dave Kellett for geometry changes, swingarm spacing, rear shock mounts, spacers on the output shaft to line the sprocket with the rear wheel and a couple of minor frame repairs. It should be back in a week or so. (I too am worrying about timing and completion date for this project)
Engine wise, I have new rings and head gasket in hand, and bearings and seals should be here next week.
Over Easter, I will be stripping and bead blasting the cases, and barrels back to bare metal, and re-polishing the stator cover, timing cover, cam cover etc.

The R6 front forks are in M Pitmans hands for lengthening to suit (abt 140mm) the XS frame and ride height - internals are being lengthened also to retain the normal adjustments of those units.
In fitting the Motionlogics output shaft ( http://motionlogics.com/contents/en-us/d54.html ) to the dummy cases it appears that the shaft is maybe 1mm longer shoulder to shoulder than the shaft from the middle grear case or the castings are that amount out. The result (with the bearings now held in place with circlips) is that a much thicker gasket appears to be required under the gearbox cover. I will remedy this by spacing the outer bearing thus being able to use a standard gasket under the cover.
The gap between the gearbox cover and engine case is seen the this pic - If I tighten the cover to the case the shaft puts sideways load on the bearings causing heavy drag on the shaft - far from ideal. If that makes sense to the fitters..... :)

bearing pinned inside should just slide outwards a mm or so anyway ..

well friends......an update...... sad face.....
I won't be able to have the build completed by the end of the month - just a series of small things
that all add up to extra time needed to do the job properly.
I've said it before - start modding and there is a domino effect......
I would not have been able to re-wire the bike in time for the rally and would have had to disassemble
and re-work when I returned home so this means I can complete the build in one go as it were.
For example - the front wheel - I will be using both TRX wheels (so they match) the TRX axle is 18mm - R6 is 22mm -
of course one can't buy 22 ID bearings that fit the TRX hub without machining the hub to suit the new 44 OD bearing
and the new spacer between the bearings, and of course the spacers either side of the wheel (the mechanical speedo
drive is OUT - I'll be sticking with the Acewell digital unit) I can't size the outer spacers until I assemble the new R6 front end and cant do that until the staunctions (now lengthened to suit the XS11) have been hard chromed.

Also if you use a cooler off a Lav it won't work cause it's meant to VIBRATE :P

I stopped in at Laverda heaven on the way back from Moree?? today to scope out oil coolers.....
Reds data shows only a few degrees difference between cooler and no cooler also - he is ceramic coating combustion chambed
and piston crown to achieve the same result - interesting.....
this is a few con rods from failed Lav engines......looks expensive...

but then it depends on how much you want to spend to lose the weight, Just thinking out loud, maybe the japs R&D dept had a reason to go brass, they've certainly got the dosh to go lighter..

I'd like to see evidence that a deep groove ball bearing has less drag than a tapered roller bearing.
reckon the only reason the japs went that way was weight saving, maintenance free and economics.

I'd like to see evidence that a deep groove ball bearing has less drag than a tapered roller bearing.
reckon the only reason the japs went that way was weight saving, maintenance free and economics.

All things being equal - having Monday last given Dave Kellett http://www.davekellettmotorcycle.com.au/ the R6 front and today the Gazi shocks http://www.gazisuspension.com/shock-absorbers/vmx-hyper-x-380 (340mm long) on top of the frame with TRX swingarm (which he has already prepared, straightened the frame, centred the swingarm, lined up the sprockets) -
I should be picking up the rolling frame early next week (before Dave heads off to the IoM later next week)
I will still have to make spacers for the front wheel, and ensure that the TRX wheel in the R6 forks have the rotors lining up nicely within the calipers (bluespot back in R6 - nice)
M Pitman is quietly confident that Yamaha would have made this work....
Then its back home strip down, paint, rewire (minimalist wiring) and rebuild.
I have already stripped and rebuilt the carbs, the engine will be assembled as soon as no 2 son has a weekend free (he wants it out of his workshop so I don't need to hassle him but he has just started working for himself and is busy)
Thanks to George I have acquired a standard seat base so its onward and upward in the next couple of weeks .....
This weekend tho - I will be on the bunny cull down at Stanthorpe.

by the looks of that, the cam lobes must 110 degrees from a point on the engine somewhere, with the valves open 50 thousands of an inch to aleviat the possibility of the valves and pistons hitting
btw thats a very pretty engine

primo frame colour, means tank, covers, wheels, mudguards, inner discs, brakes, now must all be painted totally black. possibly some minimal same-blue edging/pinstripes allowable as well, hehe

likely discussed before, with the 17" wheel and low radial tyre, the gearing ratio choice with sprockets, the front big as possible, that's 14 teeth, any bigger won't fit without major surgery to engine casing etc.. the back sprocket on mine is 45 teeth, in 5th gear that gives 3800 revs @100kph.. about 300 revs less than stock ratio, with a hotted engine's extra horses it's algud, but still can run a 47 tooth for even more get-up-and go.., taller gearing and lower revs when cruising highways is all very well but 1st gear is too stodgy and general everyday riding instant throttle response suffers with it. did have
a 13x38 setup once-gave 3000 revs@100kph .. but novelty wore off
within a few hours of riding.. all-round just waaay better with a 3800-4100 rev setup

the TRX was originally fitted with Michelin Macadams, I took the front tyre to its limits on the 200kg wet TRX. But it let me know rather than just going out from under me. You'll be doing really well to get the XS to 200kg. So have you given it any thought?

Fricking awesome attention to detail. Love what you are doing but way out of my skill level and bank book. Personally one of the reasons I bought my first XS back in 79 was the fact that I did not have to fart around with a chain. Have been left high and dry with chain drives before. Guessing that you are not going one any 1,000 plus mile trips with this thing though. ;)

some don't know the xs11 shafts break clean-off at the threaded shaft on the back of the middle-drive, drive-shaft flails around then jams lock-solid, handy not to be mid-corner during. and shlt happens when the chain is loose and neglected etc.
chain instead of shaft, longevity is no problem 70's chains and sprockets maybe, modern way different 40,000 + kilometres and barely polished, not even close to worn, need to be a greenland shark to worry about it, shafts way better for non-mechanical types who prefer not have adjust the rear axle twice a year, not to mention pissing around with grimy rags, chain-wax etc..

Set up the carbs today to check float heights and even with just a few hundred of fuel line full of fuel the needle/seat leaked - I've ordered kits....

hehe, did make one with an xs11 octy, worked ok but was a bit
inconsistent, a cheapo manual on/off tap was better, adjusted for
one drip per minute, sweet..

yo, on a 70's musclebike, clip-ons give ya a sore neck and totally fk with the steering/leverage, wide bars are waaay better on old musclebikes, (cafe-style is just for looks , horrible to actually ride for any length of time) and forks need to be looong for acceptable ground clearance, springs need to be the right weight to be spacer-adjusted internally for only 5-6mm preload with about 25mm sag with rider onboard. rear springs also gotta be the right weight to match..

I've had no trouble with the Jota bars for the last 10 years, coupled with rear sets, I found them most comfortable
even on the 1000km rides to Bathurst, and beyond to Philip Island. Australia is BIG and I wouldn't build something I wouldn't like to ride.
The R6 front end, once set up, will have plenty of damping, and rebound for the XS11 lump - it appears that the machine
is weighing in around 200kg, (dry) surprisingly.
Wheelbase and geometry is basicaly the same as Yamaha's FZS 1000 Fazer
Don't be confused - this is not just a "bolt on" chain drive project - smiley face icon ;)

I won't have finite dimensions until I get the machine onto the ground and set up the suspension - it's still on the centre stand and jack stand,
neither wheel is touching the ground atm
I will let you know rake/trail/wheelbase as soon as I have them.
I went with this for the rear brake light switch (had it with the spring loaded thing - haven't had an operating rear brake light for years)

I particularly like that you can now also use the fuel tank as an ashtray. Something the boffins who design motorcycles always leave out.
And finally someone has egonomically designed a seat for nadger comfort.
Also note the efficient release of exhaust gasses.
Easy to inspect anything on the go.
Plenty of nooks and crannies for those smaller travel items.

Let s not forget....what separates one bikes top end speed from the other......IS ....."the color of the bike".
Another thing we do know....IS......the color "Red".....and its tones and variants is the fastest color.
And that fact.... (Lou) .....is yet another reason that the macho maroon standard will always be faster than a black rh.

I bought XS 650 ones for my old one. I had to require the plug. It worked fine.

In the short term, I'll use a relay (dead weight - I know)
the switch is made for magneto type ignitions apparently - it shorts on the kill action (or vicy visa - I'm confused)

sweet jesus possibly those nighmarish shades of silver orange
burnt into retinas may never go away but luckily the bluespots black enamel paint
turns them to blackspots, same with the lovely yellow
anodized disc inners, thick blackwash needed there immediately we
can't be having too many pretty colours spoiling these bikes

I'm using satin Selenite Grey as the main colour, with text in Wicked Blue (frame colour) and some Silver pinstripe between the blue and grey
sort of Yamaha colours - wanted to steel clear of colours that suggest another marque.

She rides very nicely - I had the damping set a bit hard to begin with but backed off 2 clicks front and 1 click rear sorted that.
Still coming to grips with gear ratios, doing abt 3150 rpm in top at 100km/h it seems.... don't seem to get into top that often tho.... ;)
I liked the look of the tank at first also, Jones - thought about getting one - but it hasn't really grown on me -
I like it..... I've got the Lav in the workshop ATM - should be an easy one - no mods for the wog bike .... :D

24 litre tank looks good but is probably a smudge bulky.
16 litre tank looks good but is probably a bit too small and doesn't quite "fit" the look. ( eddy assessed). So.......

Keep up the pics, i'm learning the 2 pak base coat systems & solids, well it's been about 10 yrs alone & another 10 watching & listening to mates & relatives & it's always a test but where you are there with all that pin striping & air brushing is another level. I'd love to see it done as you go.

then swapped my MZ ETZ250 project bike for a sign writer to cut stencils/masks - then after undercoating, painted the tank sides silver, had the stencil/mask applied,

then air brushed the blue ? what you see is with the blue on and the mask peeled off the silver

next to mask the silver and blue so the selenite grey can be applied. Then all masks off, some light sanding to feather the different paint thicknesses, and the clear (2 pack matt) applied over.

rest of bike is sweet but yeah nah, the same reason i dumped having fairings/bubbles,screens and sh!t is coz they always give a boring old fart look with an underlying made for granny and grandpa effect, they also make the rider lose touch with the ride and go all soft and pampered, there's no wind blast action to become one with nature and to toughen neck muscles, so basically no real difference than driving a civilized cage with a lovely plush carpet interior.., Bare fronts always look better and riders should always place more importance on looks than comfort...

Hey Bryan, Ihave a Mad Mac style fairing that I have been trying to give away for years. I even put it out on council cleanup where they promptly put an orange sticker on it, took everything else and left the fairing. It is already colour matched to your paintjob. Bonus.

The last 25 yrs of so called design have done nothing to individualize one maker from the other ...they are as different as one chinese to the other. They have engineered out any modicom of brand appeal and become boringly general look alikes to each other.
I also get ..in part....what PG is saying ....most people these days with modern bikes are not even a mere shadow of the lifestyle and fraternity of the past .

right peeps......onto the dyno yesterday - it was revealed that what I have been chasing as a fueling issue was in fact an ignition issue - so I'm drawing a line in the sand and replacing the C5 system with IgniTech TCIP4 - my Laverda mates swear by this (used in their race and road machines - still can write ignition curves to the system, only single spark tho

I have found the problem......it s that firkin Confuser you have connected to the ignition timing. :o
Remedy....remove all that crap and throw it over your left shoulder to the Shizenhausen ...THERE....YOUR WELCOME....NO CHARGE. ;)
Alternatively...juice up that MIG welder in the background....and strike an ARC between the "F" AND THE "K" ON THE KEYBOARD of the Confuser as shown below. ;)

I promise you...after taking one or the other remedy......it will NEVER cause you frustration or a problem again.

The red and blue are today's before and after re-jetting/fiddling - (red before/blue after)
The main gain is in the mid range - 10hp/10ft/lbs torque (approx) at 5500rpm - right where we want to use it....brilliant result, I reckon
the air/fuel ratio is the other graph - apparently mine is a bit rich cruising but to fiddle with that will mean losses at other revs (optimal is apparently between 12.8 and 13.2 to one)
BTW I'm doing 105km/h at 3500rpm

used to run my bugeye sprite on either 100 octane, avgas, or add a gallon of toluene to the tank and top it up with super (when super was super)

A two stroke smell and my distinct recall of the benzine additive a guy used in his car were vastly different and non related.
It was an addictive smell that said " performance additive " to your brain...without even knowing what that was.
One of those instant recall smells your brain has a way of adding to its memory library.

We used to run a charger at the speedway on R40. We were always being accused of using racing fuel. The only downside of this oil was that it lacked the anti shear qualities of normal type oils so roller rockers and lifters were the way to go, to avoid galling and excess wear on the cam followers. It sure smelt the part alright!

The Ignitech ignition system and the XJR1200 carbs have allowed me to fit and calibrate a throttle position sensor -
I didn't expect to feel a difference but the machine is more responsive, and not so fussy about what gear I'm in.....fuel economy is up too...

by far the the best mod is good carbureturs,( eg 36mm zrx1200 keihins) the xs's stock carbs are coarse inefficient junk, you can add noticeable kick-in-the-arse horses and torque with wiseco 1196cc for sure, there's xtra compression there too (and heat - no such thing as something for nothing)
talking xtra 20 deg C cruising at 100kph, (temp gauge jammed between the back fins) but she's all searing redline heat above that in old air-cooled bitches anyway baby, so don't matter..
the wiseco 1196 compression you'll feel it on the kickstart lever ( easy to mod on a permanent fold-up xs850 lever btw), but again with stock carbs you're missing all the shitloads of improvement with it, stock 80' cams & the 80' 1mm? fatter in/ex valve combo (can't remember) head are waay better than the peaky lacking grunt till 3 grand 78 carbs and valves,
and yep all the diamond sparkplugs gold-plated tps and fancy silver-lined ignition and stuff are trivial things and just projects and aren't even noticeable back in reality... of course you can go high lift cams race stuff blah blah but thats not helping anything for real deal street/road running sorry...
also 14x38 sprockets and chain'll liven it all up on top sweeties, ( can make your own chain-drive unit from stock parts for around $100 without too much drama btw.. )

The next big thing for Lucrezia - lighter wheels .... ;D
less unsprung weight - the front will just go straight into the R6 forks while the rear is a little more involved requiring a different brake rotor, caliper and bracket, spacers, and sleeve on the axle.
I have the caliper, and material for the sleeve - I believe the torque rod will be able to be re-used. I will need to refit the sender (magnet) for my digital speedo to the new rear brake rotor.
The "R6" style wheel into the TRX 850 swingarm is a regular mod for the TRX crew - Dave Kellett at Springwood has the patterns for all these things.
