Decided I was best to spend the $250 Winter rego on the bike so decided to do a semi tear down n rebuild.
On the list so far is new Coils, rewire/electrics minimisation
Rear sets, different bars and a better seat. Maybe some crash bars with pegs as well so I can do Little Scotty impersonations
Carby and petcock rebuild/modification, possibly upgraded carbs. New manifolds pod filters
Better indicators stop light and upgrade headlight.
Repair/replace middle gear
Fix oil leaks and spruce up motor, frame.
Oh and still after a rectangle bikini fairing
Being the wash n wear type my main question at the moment is. What is easier to keep spruced up. A painted motor or a polished motor?

for my money painted, you can fix a chip with a dab,,, to fix an unpolished is to remove and repeat

You mean to fix a polished is to remove and re polish?
Polished does not chip though so not sure I get your drift?

I too am a fan of the paint not polish.
You can polish bits of the motor, ie edges of fins etc. paint over these with the VHT satin engine paint and then when dry wipe the polished areas with a rag and thinners. THEN stick the parts in the oven with Dan's chook and cook the bits at 180 degrees for an hour. The painted bits will look like new. The chook will taste like shit.
Then as Jeff said you can touch up paint if you need to.
if you polish, as soon as you put the bits on the bike they will start to develop aluminium oxide and dull very quickly. you will need to keep polishing for the rest of the bikes life to maintain the bling.
You could always polish and then coat with clear. Eventually the clear will tinge yellow and you will need to fix.
You could always do a combination of paint and polish with the main bits of the engine painted and the removable side engine covers polished. That way you would need to remove, polish and then replace the bits.
You could as the primo solution get all your bits chromed, This would cost you 10 times more than you paid for your bike but the results would hold us all in AWE.
If you decide to paint I have a soda blaster you can borrow.

Thanks Eddie, I think that covers all bases. I can live with whichever look just trying to think of the most wash n wear option. I thought Bryan's bike stayed looking very good, maybe some of his is chromed?

I haven't swapped it back yet but it seems to be running fine now. I am guessing there was some residual water in the electrics somewhere. It seemed to sought itself out in the last 100kms. I also went for a 100Km run the day the rego ran out and it seems back to normal. Started the other day in the garage and it did the usual idle with choke half on the over revving within a couple of minutes and choke needed to go off.
I will swap them over before I do the strip down just for the record. Wont be able to take for a test run though so just a garage check. I am on the lookout for a test track near by. Horse race track car park looks ok, caravan park was my first idea haha :)

The parts pile is slowly getting bigger, still on the list is manifolds, rear set, indicators and some gaskets. That itself adds up to around $800
Oh and still need to see what is wrong with middle gear, might need replacing and sought the petcocks out, either replace with something or put a kit through them.

Brett......mayte..........ya gotta stop calling those gauge covers a "Fairing".
You ll be greatly disillusioned if you expect some form of wind deflection from your upper body whilst touring.
You would be better served if you shoved them down the front of your pants as a gonads protector.
The seat looks and practicality are mmmmmmmmmmmm.........well...........I m thinking plenty of other padding in some other area to compensate for a sore ass on a reasonable longish ride. :-\

I think the 3 different colors are deceiving as to what looks big and small.
Paint the whole thing Matt black and all would be ok.

Yep seen that, made the rear guard cover the back tyre as per reg but wondered what I can get away with once resisted and times are changing. Saw a mates bike the other day with no front guard pass inspection so has me wondering?

Thought I better get stuck in I think I have a lot of work in front of me. Cleared space in the garage along with a tool bench and work bench. With all that work area it was looking like fun until I had to get the air box off. Seriously that thing is not going back on.

I am guessing these two items in Red can go, they seem to be for stuff that I have already removed as most of the wiring has already been removed from their plugs. I think the two items in green need to stay. Not sure if reserve lighting is working I will need to check. Can some one tell me what the other is for?

Already removed many wires from the headlight area. Think all these need to stay but some wiring may still need freshening up

the ribbed thing in the green circle is the rectifier regulator and you cant do with out it.
The one on the right in the red circle i think is the pendulum operated cut out switch, stops the bike if it falls over....piss it off

Ok Thanks, Do you know what is on the left in the red circle. It only has one wire left so I gather nothing I need?
Considering this double garage is our only storage at the moment it is not to bad. I think I can take up this space for Winter without too much interruption. Is defiantly better than the back veranda in Parkes but still wishing for better :)

Nah not sure what the other thing in red circle is without looking at schematic. witht the cut out switch removal you'll probly have to do some fancy bypass wiring and I'm sure Jeff could advise on that one.

Hmm, seems no one knows what the other thing is Jonesy, My guess is it was to do with items from the dash that I already removed as it only has one out of 6 wires still left attached lol.
I would be interested to see that vid Geoff, but I believe my mind is made up and will be trying out the pods. Recent reading tells me for some it just works, not sure why. Mine seems to work well with air box removed.

I'll have a punt on the identity of the mystery box in the red circle as a headlight relay. Remember, some of these had a feature that the headlight wouldn't energise until the motor was started, and the relay was activated from one of the alternator wires

Hey Brett,
You just keep chopin them wires, remember after you chop every one hit the starter, if all is good keep going, when you'r down to two wires a black and a red from the battery and they have nowhere to go and the bike still starts, then the magical transformation of the Bretts Machine has a beginning. :P

I will hazard a guess we are talking about slightly different stories for our bikes Jeff, yours lived a life shelterd from the elements where mine at some stage got left out in the cold were parts were mismatched and conections have started to fall apart if not already shorting out and melting from deteriation.
Mine has always been the perfect candidate for a full rebuild and my preference has been to make that rebuild and future maintenance as simple as possible saving more time for the fun stuff.
I call it wash n wear style.

Another thing i saw ...was some sort of apparatus in the riders belly button....which may need some sort of special tool to remove.....i think i may have one of those somewhere....not to mention.... i am entirely aghast at the riding attire :o

I just cut the sheath of the ignition grouping of wires and a heap of water poured out ??? Although not as much I also found this in other areas too. No wonder it doesn't like the rain.

Judging by the look of your harness this a timely job you are taking on,are you going to scrap the orignal harness completely?
EDIT: just had a closer look at the circuit diagram you posted, and.........the wires on the pick up coils are wrong colours, so might pay to double check the circuit and wire colours as you go. Christian or Jeff might be able to assist with verification?
l think Errol is also a dab hand at electrickery.

Yeah I would like to replace the harness. Comparing Tom's chopper wiring to the original the colour of the pick up coils are the same, just the neutral light wire is missing which I will be keeping as well. Not sure how that relates to the actual wires on the bike yet though?
I didn't get off to a good start. went to do a test start and had no spark, put the battery, fuse box and solenoid back in original position and still no spark. God bloody damn it.
Then it dawned on me that I had the pendulum operated cut out switch just dangling in the wind, disconnected it and back online :)
I am a little stumped on where the starter solenoid is in Tom's Chop diagram as well as the original. Is that it connected to the starter motor?

The item refered to as "Starter button" in both the above schematics is actually the starter solenoid.
Whereas the Starter button in the pic i posted is not seen and can be a bugger to find :P

Thanks Jeff, I finally figured that must be the case. Strange way to have the diagram as they are separated on the bike by wires?
Been back n forth checking n triple checking. I wanted to wire up the new coils and have the wiring mostly done before I stripped it but starting to feel like I am wasting my time. Have to strip and leave wiring at the end like a normal build :)

Brett....looking at those connections and taking into account how long you ve had your bike and been playing around with it..........how come you have nt seen this dodgy stuff before?

Hey Brett, I reckon that $75 harness would be the way to go, nice, new and neat, then go minimal on the sub harnesses. Whats your plan for the middle gear? Throw it and get a replacement? It did sound like rooted gear rather than bearing related.

I will have a go at making my own harness first. Not a big outlay for some plugs n wire from eBay and then I can custom it to my liking. The actual engine go stuff sounds pretty straight forward. If I can get that far hopefully I can add in a bunch of switch circuits for the lights n stuff.
I thought the middle gear sounded a little off but wanted clarification. So I guess that means the one you pulled apart never sounded like this. It seems surprising then that it ran as well as it did because the noise only showed up when winding down in first.
Someone mentioned they had a replacement at the rally so hopefully I have one organised already.

Cleaned up, parts packed safely away ready for what's next, remove the motor n forks, rebuild the carbies or set up the fairing. Rear sets should be here in a couple of weeks

Sorry for all the edits still getting the hang of posting pics from the iPad. Was another busy day. Managed to do the final strip down and whip together a engine stand. The motor is heavier than I thought and I added some extra bracing but still a bit of flex I might add some more.

It might not be an issues as it seems to be under the oil area and in the mounting area, might have to get it welded up?

I would like to get Mal to straighten it after I tuck the front wheel in but not sure the budget will allow. Definatly get rid of any tags not being used, touch up the welds with flap disc. I will strip the paint myself either with a blaster or chemical.
It seems paint will suit better than powder coating.
Need a compressor and bench grinder :/

Not happy with the rear sets, I could modify/improve but think they are going back to sender.
That is a 6mm mild steel bolt screwing into the peg 4mm :o
Apparently they have sold thousands of these with no complaints which is a very scary thought.

yep, I agree, thread depth should be minimum at least the same as the diameter.
gotta weigh up expense of sending them back against supplying your own longer bolt......

It seems that EBay have updated their return policy and all postage costs will be refunded including return postage. Fair enough I reckon considering the item was faulty. I have started the return procedure so we will see.
I was thinking even if the 6mm bolt went in further this still would not be strong enough to take the wieght of an Adult rider going over bumps in the road.
I was thinking high tensile 10mm but a friend is saying 20mm. Considering a fail over a bump in the road at full speed would be devastating I think over engineering is needed ?
Should not be that hard to replace bolt with larger but has me considering staying with stock setup and adjusting seat bars to suit.

its not like your standing on the pegs with full weight.......your really only resting your feet/legs on while riding. an 8mm dia bolt is probly going to be up to the task.....our xs's standard peg bolts are 10mm but 20mm is way over the top..... just my 2 bob

I lift my arse over some of the worse bumps in the road. Guys I was riding with suggested not a great idea incase the pegs broke. I was thinking, maybe you need a real bike lol

Cleaning and removing paint of the engine. Having a close look around the cam chain tensioner area for the leak and I find this, surely that's not a crack but doesn't seem like it should be there. Had the head of before remember and I think I noticed it then as well ?

That comes from heavy handed people doing and undoing heads bolts improperly and out of sequence,, they are the first to be undone and last to be tensioned.
A good squirting of thinners to clean inside the crack and a good smearing of engine Silastic pressed in works well, but you should be able to weld fix that

The green arrows I see as normal casting marks, the red one seems different and I haven't found on pictures of other engines? Yet I have cleaned more and it just does not look like a crack? Maybe a fault in the casting that passed QC ?

Nice Arrows Bretty.................so aside from the gasket that is allowing oil to leak thru the thread and nut ......and can be fixed with a little gasket goo............all is good.
I think the more you look at that casting mark ....you think is an issue..........the more you convince yourself it isn t right .
If it aint leaking or broke............don t fix it.
What software prog did you use for the ARROWY thingy ?

Well that's the thing Jeff, I have never been able to pin point where the leak is coming from or why?
There have been several suggestions but nothing yet figured?

Ohhhhhhh.......so there s an oil leak somewhere in the front .....but you don t know where it s coming from ?
A common area is the cam chain adjuster........either through the mounting screw/gasket area or the rubber cap .
An easy one the fix using gasket goo on the plug or cut or buy a new gasket.
I see you don t have the original cam chain adjuster" pinch bolt "arrangement...........so if you haven't used an O Ring behind the locking nut it will leak from there as well.
Have you got any pics of the oily engine leak....rather than the cleaned up version ?
With "Groovy Arrows " inserted.......of course ;D.
If oil is dripping from the thread and nut where the "Blue " arrow points................do as Steps suggests.

Have you checked the same spot just above the cam adjuster on the barrels, may have a hairline crack, have seen several now

Been cleaning the area and then watching closely to try and figure out where it has been coming from but could not pin it down Jeff. No pics of before really. Haven't seen it drip from the bolt in a while either ? but still plenty of oil in the general area? I thought it would go when I replaced head gasket as it seemed to be coming from that spot n dripping down onto that bolt but also found its way around the fins in the wind I guess. Then someone suggested an o ring would be missing from around that bolt. Then the hairline crack posibility was mentioned. I probably should have done all the fixes to the tensioner to rule that out before now but just trying to eliminate all possibilities. I will replace the gasket and check all o rings or replace with auto adjust one. Seems that is all I can do for now as it will only leak when running.
I have only heard a description of the hairline crack Geoff and I thought it was this area we are talking about. I have had a good look around with the torch in that area and can only find the weird line as shown in the pic?

Bretto..........I d start with the easy fixes first to check the oil leak when it s back up and running. But here s one you can do with the engine out of the frame. Check the torque settings by going over the head nuts.......and see if you pick up any looser than specified adjustments.
Seeing as you ve had the head off and I m assuming a new head gasket......have you ever rechecked/tightened up the nuts after reassembly?
Always torue according to the book settings and sequence. 8)
One scenario that has nt been mentioned is one of a similar leak/weeping around the front fins that I experienced upon restoring my bike ............was crap in carbys and rough running/misfiring due to neglect and overall lack of any maintainence . I used to have a 4 into 1 system fitted...........probably had it on and off a number of times for various reasons.......never thought to replace exhaust gaskets on the head as they became more and more compressed each time the exhaust was re installed over the years.
Along with rough running and valve seals that need replacing the exhaust gaskets allowed an oily mix to weep out onto the front of the head.
Tuned the bike up..........cleared the crap/fungus garden........from the carbys ....installed new exhaust gaskets along with an original system..............and..............va va va voom :o
no oil leaking externally over the head fins and getting rip your arms off power from the getgo.

I have re tensioned the head bolts several times ( thought I hadn't so ended up doing again) I do need some fresh exhaust gaskets though.
Although I will try I have a feeling I will still have an oil leak to chase once back together.

So it does nt show oil leak as high as the cam cover ...............have you replaced that gasket or do you reuse the old one?

Used the old one but never leaks up that high

you should be able to mate yes, you may need to get up close and personal to do so, and maybe a tickle with a wire brush or brush with fuel/thinners

I didn't account for these in the rebuild budget, but the compressor has been on the tool list for years. Had to get a fairly heavy duty compressor to run the Soda Blaster this one being about 250 l/min FAD So it should run just about anything else I throw at it.

Stripping the paint from the engine has become the never ending job, maybe I should have called this the Winter Engine clean?
Not sure who's patience will run out first. Mine or the neighbours. This stuff makes a mess but cleans up very easy.

If you build a huge box out of a cheap plastic tarp you can control where it ends up and all you need to do is fold it for clean up

That's what you need Geoff. After another couple of hours today I am getting closer and getting the hang of it. I will try some paint stripper again and one more bag should see me through the build.

did you bend the frame loopy bit? or is it one of those bobber kits you can get on the interspaceweb?

It was two bent halves I "found" then welded together, then bent up for the kick. I can take wheel off without removing guard so for ease and clearance I did away with bolts and welded the guard to the frame.
I have been left with just over 90mm clearance for back wheel and the shocky travel is definatly no more than 70mm probably 60mm hope that is enough, seems to work for others.
Engine is staying stock for now except for pod filters, new middle gear arrived and seems good, replace whatever gaskets need doing. I will go over valve shims again I know one was just out from the tighter later model engine clearance and I would like to get that right. Carbies will get another rebuild (Bryans set this time) Gowing to leave engine with no paint for now, maybe until it gets a full rebuild (breaks). All the trouble it takes to get the paint off I don't want to be painting a motor over bolts that might need to be un done later. Leaving the engine bare may not look so flash without being polished but I can live with that as long as no leaks :)
Detabbing frame and welding new tabs for dyna coils today. Next job will be repositioning tdi box under tank.

Bit of a picture update.
Cleaning the motor has been a big pain in the arse. Not perfect but I had enough for now. As said I am leaving bare and will decide at a later date wether to paint or polish.
Frame needs a little more attention but need to let this coat dry for 7 days before I have another go.
Next little job is too make gasket for the new middle gear and fit that. Then wait for paint to dry and new bearings for steering and swing arm to arrive. Looking forward to getting the motor back in the frame. Should find something to do while I am waiting.

Looking good Brett, Should look a million bucks when complete. How did you clean the taps? they look brand new out of the box.

Hit and miss to start with. All surfaces that had to seal I sanded on sheet on steel so any outer surfaces I could get to that way I sanded as well.
Then cotton buds tooth brush with polish and a polishing wheel in the drill. Sent a couple of bits flying accross the room. Missed Danica's head by about 50mm haha I'm an idiot really.

Bit of a debacle today starting on the fork strip n clean with new seals. Made up one tool with a 19mm nut to hold the innards of the fork and could not budge the Allen bolt so went to a breaker bar with Allen key welded to socket, still no joy and thought rattle gun safer so with that finally it let go. Pulled it all apart and then thought I had snapped the bolt only later to realise it was just stuck up inside. Moved onto next and went straight to rattle gun. Allen head stripped, I can't make this shit up. With an easy out I managed to get it all apart but needs a new bolt. Found an ex Yamaha dealer that had one left. But need to confirm tomorrow.
Also the c-clips are rusted out and need to be replaced, haven't got the part number for them yet. This is the good clip, the other was basicly rusted away.

Thanks, that could work. I will make some inquiries tomorrow. I have found around 10 different part numbers for Yamaha fork seal snap rings. They all look the same surely they will have something that will work. Or don't see why just a standard cir clip type would not work.
The bolt has a little copper washer and would rather use the right bolt to avoid any more leaks.
Found a place that says it has two snap rings and another bolt so wait n see.
Good thing is I have found what seems to be new supplies of NOS

Been ordering parts since the build began with out a hitch, soon as I am waiting on them murphys sticks his nose in everywhere.
Bearings for swing arm and steering arrived and installed. Fork seals and clips arrived and installed. Yamaha gave me the wrong part number for fork internals Allen bolt. Right ones ordered and should be here Wednesday.
Then I can put the forks and wheels back on.
Have to give it some thought what to do next, need to make TCI box attached to battery, then maybe the dreaded wiring :o
Could take the seat to upholster but considering taking the whole bike for advice?
Still looking for a standard set of handlebars or might get the super bike bars.

Only sundries to wire up, lights n such. Need to find a solution to mount mufflers. Anyone have some original type muffler rubber mounts they are willing to part with.
Motor trimmer is away for a couple of weeks so that stalls things a bit.
Haven't started yet, might connect fuel lines and see if it starts tomorrow.
